The ordinary maintenance operations for pellet boilers

By ordinary maintenance we mean all those frequent practices conducted by the end-user on a frequency that depends on the use of the boiler and the quality of the fuel in use. They should be done when the boiler is off and cold to avoid any risk.

The main ones are:

1. 1. Cleaning of the gasification grate

      In biomass boilers ensuring that the gasification grate is free from obstructions is essential so that the combustion is effective. An obstructed grate prevents the correct supply of oxygen to the flame, which can cause the boiler to stall with all the inconvenience that comes with it.
      The rate at which clogging can occur due to combustion residue depends mainly on the quality and type of pellet used. However, it is a good idea to always choose the type of pellet recommended by the manufacturer.

      A traditional boiler requires cleaning of the grate on a daily or weekly basis; if a poor-quality pellet is used, it will be necessary for the owner to clean it more than once a day.

      

      Automatic cleaning system of the gasification grate in a Blucalor E

      Newer, more advanced boilers such as our Aircalor Condens, Triplomax and Blucalor E models, can be equipped with automatic cleaning systems that drastically reduce the amount of maintenance required. Our automatic cleaning system with compressed air removes combustion residues from the grate by moving them to the ash drawer.

       

      Our boilers , therefore, require the owner to check the brazier every two months. The automatic cleaning system will still guarantee optimal functioning without blockages if a poor-quality pellet is used.

1. Ash removal and combustion chamber cleaning

   The ash produced by pellet combustion is collected in the ash pan, which must be emptied when full so that the flame can develop properly inside the combustion chamber.
   Generally, a high quality pellet produces less ash than a lower quality pellet.

   

   Blucalor E ash drawer: contains 100-150 bags of pellets

   A traditional combustion chamber needs daily/weekly cleaning depending on the size of the chamber and the automated systems in it. This is usually done by pulling out the drawer or by direct suction of the ashes through a vacuum.

    

   Blucalor E has a large ash drawer which ensures high comfort because it can contain the residues of about 100-150 bags of pellets: it will only need to be emptied 2-3 times a year!

    

2. Exchanger cleaning

   The tube bundles are crucial to the performance of the pellet boiler because they are meant to transmit the heat generated by combustion to the water that will then be used for heating and domestic hot water production.
   The hot flue gases flow from the combustion chamber through the tube bundles, release their heat to the boiler, and are expelled through the flue pipe.

   When the tube bundles are dirty, the efficiency of the system decreases significantly. Periodic cleaning is therefore necessary to ensure the optimal heat output of the pellet boiler and to avoid malfunction of the boiler or failure of its components.

   The tube bundles can be arranged horizontally or vertically: the former need to be cleaned more frequently because they clog with greater ease, while vertical-type exchangers are more effective because gravity discharges most of the ash to the bottom.
   In a traditional boiler, cleaning the tube bundle involves opening the boiler so that the cleaner can reach the inside. A brush is necessary for removing settled ash after removing the turbulators, taking care not to get dirty while wearing gloves and a mask to prevent inhalation.

   Blucalor E is a pellet boiler equipped with vertical type exchangers with turbulators and smoke inversion to increase efficiency.
   To clean the tube bundle, it is sufficient to operate the specific lever once a weekand it will move the turbulators to drop the ash downward. By removing the internal inspection (fume plug), all the ash then falls into the ash drawer and can be easily removed.
   For even greater comfort, the boiler can be optionally equipped with a dedicated automatic cleaning system for the flue gas exchanger, which automatically moves the turbulators at each ignition.

The extraordinary maintenance required on pellet boilers

Extraordinary maintenance, on the other hand, is performed on an annual basis by specialized technical personnel and it's mandatory by law. It includes a series of inspections to maintain the efficiency of the boiler and all its components and to ensure safety.

In case of unstable combustion, excessive smoke or high pellet consumption, especially after changing pellet type, a new calibration may be needed.

It's also important to perform a complete cleaning of the smoke duct and to open the related inspections to ensure that flue gases can flow freely to the outside and do not return backward to the boiler.

The industrial shed to be heated is located in the Venice region. It is an 800-square-meter building per 6 meters in height where sheet metal and rock wool panels are assembled.

At the beginning of the cold season, our customer asked for a solution that could be installed quickly and would make working conditions more comfortable.

The company had recently moved and had no experience in heating the new shed. The customer immediately asked about renting the generator, so they could try out our biomass heating system without incurring a high initial investment.

Free inspection for the design of the new heating system

The industrial hall to be heated is a single room of 800 square meters by 6 meters in height, with a series of windows on three sides. In this environment, the customer asked to be able to reach a temperature of about 15-16 °C.

The workstations within the factory hall are evenly distributed over the entire surface area. The airflow has to be directable and even as much as possible to ensure comfort at every workbench.

During the inspection, we also determined how to set up the temporary chimney, according to the positioning chosen for the generator. The machine does not need any ducting and can heat the whole area by direct throw.

In this section we would like to present an interesting installation that demonstrates the versatility,reliability andefficiency of Aspiroenergy, our pneumatic pellet conveying system.

Coop Genossenschaft

The installation was commissioned by Coop Genossenschaft, a leading Swiss retail and wholesale company. Their headquarters in Castione has a bakery that bakes bread for sale on a daily basis.

The plant, which operates day and night throughout the week, is powered by pellet burners positioned on three 3.6 MW furnaces. Before our intervention, the fuel was stored in an external silo that conveyed the pellets to the burners through a flexible auger system.

The customer contacted us because they were looking for an alternative pellet conveying system: the transport exclusively relied on auger systems was prone to frequent blockages and excessively ground the pellets, creating sawdust and wood chips that were too small for proper and efficient combustion.

At the same time, he wanted to expand its facility by activating a fourth furnace to increase production.

We approached the request to provide the client with a definitive solution through the integration of Aspiroenergy: its features, combined with our experience in custom design, have proved to be perfect for responding to both civil and industrial requests, such as the following.

Customized design of an industrial pellet transport system

Layout being designed

After a remote talk with the customer to determine an estimate of costs and several possible solutions, we conducted a free on-site inspection at the concerned production area.

Given the plant's huge pellet consumption and the complexity of the installation, a special tailor-made design was created, capable of handling large workloads and, above all, able to adapt to the conformation of the existing plant.

We proposed to the customer to eliminate the flexible auger system in favor of a pneumatic pellet conveying system , such as Aspiroenergy, to transport the pellets from the service tank to the different burners. Our solution develops as follows:

1. Implementation of an extraction sump at the base of the silo. A robust 7-meter rigid steel auger is connected to it to convey the pellets to an intermediate tank inside the building. The auger is activated when the sensor located inside the tank detects a lack of pellets.

2. Four independent pellet suction lines, operated by our Aspiroenergy conveyor system, depart from the inner tank. The pellets travel pneumatically inside the pipe until they fill the eight reservoirs located above the furnaces (two reservoirs for each furnace).

3. Finally, at the bottom of these reservoirs are placed horizontal augers that extract the pellets and by gravity deliver them to the burners.

The customer has expanded the capacity of its plant: as a result of the new project implementation, it has increased from 3 to 4 furnaces with a power gain of 1.2 MW.
Therefore, the production cycle served by the Aspiroenergy system is now powered by 48 pellet burners developing a total capacity of 4,8 MW, with the potential to handle up to 970kg/h (maximum pellet consumption).

Replacing the flexible auger system with the new Aspiroenergy system has brought great benefits to the customer:

• The system is reliable and fully automated

• Pneumatic transport does not suffer from blockages because the pellet does not get stuck on the auger

• The continuity of service is guaranteed for the benefit of productivity
  

• The pellets are not ground by the augers and arrive intact to the burners, ensuring more effective combustion

• Pellet-passage pipes follow the environment's perimeter conformation, avoiding unnecessary clutter and leaving room for operators

• The drastic decrease in residues and wood dust dispersed into the environment ensures a healthier and cleaner workspace

The area to be heated is the new headquarters of an electrical wiring manufacturing company: an 800-square-meter per 5 meters in height shed in the province of Vicenza.

The facility did not have a heating system and needed a solution that could be installed quickly so that the client could face the harshest part of the winter season without hassle.

Given the exponential increase in the cost of fossil fuels, the customer contacted us to evaluate the installation of a energy-efficient biomass system that could allow him to be more self-sufficient and untethered from market fluctuations.
He also expressed his desire to find an effective system that was as least invasive as possible.

Project for heating using a pellet air heater

The client's production activity takes place within a large single room divided into several workstations where employees perform stationary work: therefore, the customer needed homogeneous heating at a suitable temperature to facilitate employees' work.

The client did not consider the possibility of an effective direct-throw heating system and was therefore thrilled to learn about the features of AirCalor Condens: the heater distributes heat evenly over the entire surface area due to its high air flow rate and keeps the room comfortable without the need for ductwork that channels air to every workbench.

During the inspection, we agreed with the client on the positioning of the machine and the arrangements for the flue outlet; these settlements were then transferred into a draft design for the client's approval.

To heat the 800sqm shed, we suggested the installation of a 100 kW pellet-fueled air heater accompanied by a 600 kg pellet tank.

The customer requested the hot air heater through the direct rental with the possibility of redemption: this option allows him to try out the generator without any constraints during these winter months, and then consider its actual purchase at a later date.

The simple and unobtrusive installation was completed within the day as per the plan agreed with the buyer.

The features of AirCalor positively impressed the customer, who did not expect to be able to heat the shed without the need for ductwork: from the very first start-up, he could see that AirCalor could heat the room evenly to the 18°C room temperature he had requested from us.

The house to be heated is 220 sqm divided in two floors in the province of Treviso.

The owner has always been sensitive to the innovations proposed by the renewable energies scene: in fact, his house is equipped with solar panels to supply domestic hot water. It relied instead on an old 35kW oil-fired boiler to produce hot water for heating.

He contacted us because he was looking for a next-generation boiler that could replace his oil-fired system while simultaneously providing the ability to support solar panels in supplying domestic hot water during the winter months.

The customer chose to purchase a BluCalor E pellet boiler because it allowed him to access the Italian incentive "Conto Termico" with incentive coefficient of 1.5 . In addition, our pellet boiler exploits the fuel with the same simplicity and efficiency as the best diesel boilers.

In his case, in zone E, the replacement of an oil-fired system with a Blucalor E boiler enabled him to obtain in two years a contribution through the "Conto Termico" of €7,367.80!

The old 35 kW oil-fueled boiler had high running costs and minimal efficiency, so the customer used it as little as possible: he was forced to use the help of an additional wood stove for heating.

The smoke exhaust was routed inside a concrete chimney cavity, within which we planned to encase a new flue in accordance with standards, equipped with all the necessary inspections for biomass systems.

The client was looking for a solution that could combine with the solar panel boiler, providing water for heating and immediate domestic hot water if the amount supplied by the solar panels was not sufficient.

We have designed a simple and easy-to-integrate hydraulic solution that can allow the customer to use the boiler only when necessary, leaving domestic hot water production to the free energy of the sun when possible.

Theinstallation has been completed within the day: we removed the old oil boiler, placed the new Blucalor E pellet boiler as per the configuration agreed with the client, and encased the new d.120 chimney inside the cavity; we then connected the solar panels to the new system so that the customer can easily choose the desired mode of domestic hot water supply.

The automatic cleaning of the compressed combustion grate guarantees no encrustations for always optimal combustion and it's powered by a small silenced compressor, which is particularly functional for installations where the boiler is placed in spaces used on a daily basis.

The old oil system and wood stove, in addition to not being sufficient to provide comfort in all living areas, resulted in a cost to the customer of about €2,000 per year.
The installation of a new one Blucalor E allowed the customer to achieve the desired comfort and to decrease the cost of heating his home.
